闸阀零件的参数化设计
闸阀属于多品种、多规格、系列化的产品,每种闸阀按公称压力分为不同系列,现有14、21、35、70、105、140、210、400MPa等8个系列,每一系列按传动方式、连接形式、结构形式等分为不同型号;每种型号又按口径大小分为不同规格;每种阀门的图纸都在百套以上。尽管同一类闸阀有不同系列的产品,同一系列的产品又分为不同型号,然而每一种型号的结构基本相同,只是具体尺寸不同。具体型号的闸阀,标准件占有很大比例,以355.6mm(14英寸)Z40H—150楔式闸阀为例:国标件有10件、厂标件有11件,标准件共有21件,占总零件数的75%左右,所以采用参数化造型的设计方法能很好地完成闸阀产品的设计绘图工作。
在Auto CAD R14环境下,用其二次开发语言,开发了一个可直接挂接于Auto CAD菜单树上的参数化设计模块,它采用独立于Auto CAD交互式工作环境的零件模型全参数化设计方法,模型参数之间的约束关系计算完成后,调用AutoCAD功能函数完成零件的设计与绘图工作。具体实施时,用户将图形的尺寸与一定的设计条件(或约束条件)相关联,即将图形的尺寸看作是设计条件的函数,当设计条件变化时,图形尺寸便会得到相应的更新,所以运行时只需输入少量主要参数(指决定闸阀零件图形的特征参数,图中其它尺寸关系由此参数指出),由计算机自动计算图形之间的尺寸关系的数据,自动设计并绘出图形。图2是参数化设计阀座的一个实例,图中d0是主参数即设计参数,r0为关联参数,其它参数均可根据这二个参数计算出来,设计的阀座图可利用基点和控制节点技术绘出。

数控编程与仿真
系统可以根据零件结构设计、工艺设计所提供的几何、工艺及制造信息自动进行NC程序编制,并进行加工仿真。进行数控编程时,应根据零件的特征去选取粗切削的形式。系统提供了横向粗切削循环、纵向粗切削循环、等轮廓粗切削循环三种方式,用户可根据零件的实际形状选取一种粗切削循环方式。然后系统要求用户输入存储NC程序的文件名称,系统推荐扩展名使用*.CNC。
在生成NC程序时,系统将显示出所推荐的粗加工切深和进给量以及精加工的加工余量,供现场操作人员参考,如果认为所推荐值与现场的实际情况不太符合,则可以进行修改,然后即可自动生成满足要求的零件NC程序。
NC程序生成后,需要进行加工仿真以验证NC程序的正确性和有效性。本系统是通过在毛坯上显示NC程序的走刀路线来进行刀具轨迹的检验的,实现加工前的静、动态仿真。系统提供静态轮廓、静态检查(刀补轨迹)、实时动态等三种仿真形式。
静态轮廓仿真要求操作者输入轨迹画线间隔时间和图形标尺,以控制画图的速度和尺寸;在静态轮廓仿真的基础上,如考虑了刀具半径补偿和刀具长度补偿所构成的刀具运动轨迹就是刀补轨迹的静态检查;实时动态仿真则是完全模拟实际加工过程,将加工时刀具中心运动的实际轨迹动态地显示在屏幕上。

2.参数设计与自动绘图功能
由于联接形式的改变和压力等级的不同,闸阀结构形式也是各种各样的,用户的设计参数和要求不同,结构随时发生变化。为保证CAD系统的先进性实用性,模块采用了参数化构造形式,主要有如下内容:
(1)CAD系统的结构设计
为了提高产品的先进性,合理地分配和利用计算机资源,把闸阀分成“可变”和“不变”两种处理方法。所谓“可变”,是指随设计方案的不同而发生变化的部分,如闸板、阀座等非标准件。这部分设计和参数绘图的方式自动完成,计算机自动处理来确定结构形状、尺寸和大小。而“不变”部分是指相应的标准图形库,以满足各种设计方案的需要
(2)参数绘图子系统
CAD系统除了能自动完成各种所需的图形外,还能自动确定各零件在总装图中的位置、装配关系及自动进行尺寸检验,最后用绘图机输出整套设计图纸。在这个子系统中动态图库是核心,它包括系列闸板、阀座、手柄等20多种不同规格的零部件图库,以保证随时方便可靠地完成闸阀总装及零部件的设计与绘图。
3.CAM功能
CAM模块在进行零件结构细化、生成零件生产图的同时,自动产生CAM所需的结构数据和工艺信息,自动生成NC加工代码、工时定额、生产计划、资源需求等,并设计了NC加工代码的模拟仿真与开发,以便加工前对实际走刀过程和刀具轨迹进行仿真,避免加工过程中产生的各种损坏情况,实现CAD/CAM的信息集成。

系统结构
为满足以上三大功能,笔者将闸阀CAD/CAM系统分为五个模块。
1.设计计算模块
引用世界最新的理论和先进的科研成果,下挂一个具有20多种算法的优化设计平台,可以使原来20多天的设计周期缩短到30分钟左右。
2.分析模块
采用美国MARC公司较先进的MARC非线性有限元结构分析理论和方法,建立先进的且具有前后处理功能的结构分析模块。
3.动态图库模块
进一步完善产品的“三化”,在“三化”基础上研制开发出具有智能化水平的产品,形成以参数设计和参数绘图为主的闸阀动态图库。
4.CAM模块
利用NC代码技术和数控仿真技术研究数控机床的后置处理程序及主要零部件NC代码的自动生成,并通过对NC代码的仿真,确保加工质量。
5.动态数据库
使各个模块联成一体,实现各个模块之间的信息实时传输、调用,与各个模块一起构成CAD/CAM系统。
根据厂家具体的产品结构和要求,建立的闸阀CAD/CAM系统结构如图1所示。其中设计计算模块解决了不同规格的闸阀各零部件的优化设计计算。图库模块又分为包含国标件和厂标件的标准件库和反映闸阀特点的非标准件的图形库。数据库模块存放各类设计标准,负责设计数据和图形数据的管理,并实现实时动态数据交换[5]。

闸阀CAD/CAM系统的工作流程和工艺信息联系如下:
(1)利用优化设计模块和有限元分析模块进行闸阀整体优化方案的设计计算和结构分析,得到闸阀的结构方案及性能参数,并将各设计参数存入数据库。
(2)根据闸阀设计方案的结构参数,系统自动进行闸阀及其零件的参数化结构设计,并自动绘图,完成闸阀零部件图纸的绘制,在此过程中系统自动将各零件的结构参数存入数据库。
(3)完成闸阀总体的预装配,并检查正确性。
(4)自动完成闸阀各类零部件的结构细化,自动生成各类零件生产加工图,并为CAM提供各零部件的结构和工艺信息。
(5)根据工艺指令,CAM模块从数据库中取出各零部件的结构工艺信息,自动生成零部件的NC加工代码,将NC代码传至数控加工中心即可完成零部件的加工。如有必要可对重要零件的加工代码进行仿真,以检查其正确性。
